How you tell them apart: a load calculation

It accounts for square footage, heating and cooling, cooking, water heating, laundry, and any large dedicated loads — and it produces a number you can compare against your service size.

Plenty of homes run perfectly well on 100-amp service. Whether yours does isn't a matter of opinion, and "you'll want 200 amps" delivered before any calculation is a sales position rather than an assessment.

Where the calculation genuinely does show a service upgrade is warranted — electric heating plus EV charging, for example — you'll see the numbers behind it.

Each leads somewhere different. Tell us which when you call.

"There's something wrong with it." Heat, buzzing, rust, scorching, breakers that won't hold, or a burning smell. This is the urgent category — if anything is hot or smells of burning right now, treat it as an emergency rather than a scheduled upgrade.
"It's full." No free slots, slim breakers doubled into single slots, or two wires under one screw. Very often solvable without touching the service.
"I'm adding an EV charger, heat pump, hot tub, or workshop." The question here is capacity, not space — and it's answered by a load calculation.

Anatomy

What's actually in there, and what fails

Understanding the parts explains why panels reach end of life.

  • The main breaker. Disconnects the whole panel and protects the service. It's mechanical, it operates under load, and it wears.
  • The bus bars. The metal conductors distributing power to every breaker — the part nobody sees, and where the serious problems live. Corrosion, pitting from arcing, and burn damage at breaker contact points. Bus damage is generally not repairable, and it's the most common reason a panel that "just needs a new breaker" actually needs replacing.
  • The breakers. Protective devices with a finite life. Contacts fatigue, mechanisms stiffen, and a breaker that has tripped many times may not trip reliably again.
  • The neutral and ground bars. Where every circuit's return and grounding conductors terminate. Loose or corroded terminations here cause faults that look like circuit problems.
  • The enclosure and terminations. The connections at the top where the service lands. Heat, corrosion, and moisture ingress show up here first.

What fails, in order: terminations loosen and heat, breakers wear, bus bars pit and corrode, and moisture gets in. None of it is dramatic. All of it is progressive.

Some older panel types have well-recorded histories of this failure mode. Federal Pacific Stab-Lok, Zinsco, and Sylvania-Zinsco panels come up most often in inspection reports and insurer questionnaires.

Pushmatic and Challenger appear too, with the additional practical issue that legitimate replacement breakers can be difficult or impossible to source.

If your panel label shows one of these, that's the reason inspectors flag it and insurers ask about it. Worth an assessment on a scheduled visit rather than a discovery during an incident.

Fuse panels are a related case. An intact fuse panel isn't automatically unsafe, but capacity is limited, an oversized fuse defeats the protection entirely, and many insurers now object to them regardless of condition.

Where quotes differ

If bids on the same job vary widely, it's almost never the panel itself. It's these seven.

  1. Grounding and bonding

    Older properties frequently have grounding electrode systems that no longer meet current requirements, and replacing a panel typically triggers bringing that up to standard — ground rods, bonding to water and gas piping where required, correctly sized conductors. It's real work. A quote that doesn't mention it either hasn't looked or intends to raise it later.

  2. Protective devices

    AFCI and GFCI breakers cost substantially more than standard ones, and a new panel usually means circuits get the protection current requirements call for. Omitting them makes a number look competitive.

  3. Meter base and service entrance

    On a service upgrade these frequently need replacing alongside the panel. Quoting the panel alone understates the job.

  4. Utility coordination

    Disconnect and reconnect must be scheduled, and in some areas carries a fee.

  5. Permit and inspection

    Occasionally left out. They're not optional.

  6. Wall condition afterward

Panels cost people money indirectly more often than directly.
